Tooling Inserts

Die Casting Tooling Inserts
The terms “Cavities” or “Inserts” are the terms used to indicate a tool that is the least part of a die casting tool used to make die casting parts. These tooling cavities are fitted into a holder, a unit die or a mold base, before the tool can be mounted in the die casting machine.

Please review my previous articles on “Complete Die Casting Dies” and “Die Casting Unit Die Tools” to see what I mean about mounting the mold into the machine.

The Cavity Insert Tool does not have an ejector plate or ejector pins. These items will need to be fabricated prior to fitting the inserts into the holder. Inserts are somewhat small, the most common size is 6×6 inches weighing less than 30 pounds. In comparison, a unit die weighs over 100 pounds and a mold base can weigh 2000 pounds. Purchasing Tooling Inserts is the least expensive avenue into getting die casting parts. The downside is the die casting supplier owns the holder required to make parts.

Unit Die Tools

Unit Die Tools for Die Casting
The terms “Unit Die” or “DME Die” are the terms used to indicate a tool that is part of a unit tool used to make die casting parts. The letters “DME” are for Detroit Mold Engineering, the original developers of the DME unit die tool. Similar to how some people refer to a “soda pop” as a “Coke”. The unit die typically consists of a set of cavity inserts mounted in the unit die. Typically, an ejector plate with ejector pins are part of the package. There are several sizes of Unit Die Tools, they are indicated by their dimensions (Height by Width). The most common sizes are 10×12, 12×15 and 15×18.

The DME unit die uses a master unit die holder to hold the tool in the die casting machine. Sometimes, the maser holder remains in the die casting machine making the die casting mold changeover time faster. The master unit die holder has the clamping rails needed to mount the tool in the die casting machine. The master holder also has the shot hole for the shot sleeve.

The tooling cost for a Unit Die Tool is usually less expensive than a complete mold because it needs less steel and uses the rails and shot hole in the master unit die holder. The die casting company will usually own the various sizes of master unit die holders.

Aluminum Heat Sink Manufacturing

Aluminum (or aluminium) is the preferred metal used to produce heat sinks because of aluminum’s thermal conductive properties, the weight of the many aluminum alloys and, the natural electrical conductivity of aluminum.

EXTRUSIONS AS ALUMINUM HEAT SINKS:
Initially, heat sinks were produced as extrusions. The extrusion process is to heat aluminum to a point just before melting temperature and then “squeeze” or extrude the aluminum through a form creating long aluminum sections that will need to be cut into the proper part lengths. Then the part is machined for mounting holes and other features. There is wasted aluminum because the material cut away cannot be used in the extrusion process again. Also, many times the lengths have left over amounts that are too short to be used to make parts.

DIE CASTINGS AS ALUMINUM HEAT SINKS:
In the die casting process, we inject aluminum into a die forming the heat sink. As a die casting part, the mounting holes and special features can be die cast into a “net shape” part. There is not wasted aluminum in the die casting process because the excess aluminum is remelted and used to form additional parts. Also in the die casting process, there are no “left over” sections.

Aluminum Bracket Castings

High Pressure Castings for Aluminum Hardware Brackets vs. Aluminum Sand Castings. Aluminum hardware brackets are used in fountains, lighting fixtures, and electric fans. In construction projects, aluminum hardware brackets in the form of braces are used to hold wooden beams at the correct angle while a structure is still being built. It goes without saying that aluminum hardware brackets are used for various purposes in everyday life, so how can they be manufactured quickly enough to meet consumers’ needs?

To make aluminum hardware brackets, manufacturers can use either the pressure die casting method or sand casting, which are just two of the many methods used to cast aluminum. Pressure die casting basically involves melting the aluminum, which is then injected under pressure into a hardened steel mold or die in the shape of a bracket. Afterwards, the mold is cooled, often in water. When the aluminum has hardened, half of the mold is moved and ejector pins push out the new aluminum cast that is now a hardware bracket. Sand casting, on the other hand, involves mixing sand with binders and compacting water around metal or wooden pattern halves to produce a mold that is shaped as a bracket. The mold is then removed from the pattern, and aluminum is poured into the mold’s cavities. The mold is cooled first and afterwards, it is broken to remove the aluminum cast which has settled into the shape of the mold. Sand casting is suitable for producing both ferrous and non-ferrous castings in a wide range of sizes and shape complexity, while pressure die casting is appropriate for manufacturing small to medium non-ferrous castings of thin walls and varying complexity. The method for producing aluminum hardware brackets obviously depends on the purpose for which aluminum hardware brackets are to be used.
