Extruded Aluminum Heatsinks in 2023
Extruded aluminum heatsinks are made by heating aluminum to the point of a semi-solid state. Then this aluminum is pushed (extruded) through an extrusion die. These aluminum forms have the profile of the die it was pushed through, much like the play dough toy extruder. The simple shapes are stars or circles. These forms are cut to the length needed.
Aluminum Heatsinks that are extruded typically have a flat bottom and ribs on the top. They can be extruded in lengths of several feet an cut to shorter lengths. Because these extruded aluminum heatsinks were formed by pushing through a die, there is a limitation on details that can be formed on the top and bottom surfaces. If a depression is needed to mount components then it will need to be machined into the part as a pocket as an after operation, dramatically increasing the part cost. More typically, if holes are needed for mounting, they too will need to be machined into the parts as a secondary operation. Any other holes needed so wires or components can pass through have the same limitation.
The Aluminum Die Casting Process injects metal into a mold or die that forms the top, bottom and sides. Mounting holes, through holes and cavity indentations formed into the part are in the die halfs on the top and bottom. Die casting is a process that involves creating metal parts. This is achieved by forcing molten metal under high pressure into a mold or die cavity. It greatly reduces the need for further post-production processing by producing high quality surfaces, among other things. Aluminum die casting alloys are rustproof, non-staining, and have a high conductivity percentage at 55.6-78.6/Btu/fthr.F (thermal) and 23-31% (electrical) per IACS standard. They are most ideal for complex shapes and thin walls and for most electronic applications. Since most aluminum-based alloys are made from 95% recycled materials, their use contributes a lot to the promotion of green technology.

Aluminum Heatsink
Aluminum heat sinks expels heat from parts and components in electronic applications. Aluminum die cast heatsinks are designed in a way that needs less machining than other manufacturing processes. The cooling fins can be manufactured at the same time as the mounting holes. Heatsink parts are made with all features necessary for cooling electronic components and to mount the heat sinks on the printed circuit board (PC board). Aluminum heat sinks have a high dimensional stability. Heat sink production begins as soon as the die casting tooling is produced. What is the Quality of Die Casting Parts in 2022?
Die Casting Part Quality, What Is The Quality Of Die Casting Parts?
Die casting parts are formed in a die casting tool to a specific shape and size. The variance of one die casting part to another part from the same tool after the tool is proven is very little.
The typical dimensional tolerance for a die casting part is about +/- .002″ from point to point over a short distance. Once the die casting tool is proven, the dimensions from point to point vary only a little. The blue print tolerance for a two decimal dimension (.xx) is usually +/- .015″ and the typical three decimal dimension (.xxx) tolerance is +/- .010.
The biggest variance on a die casting part are measurements:
1. From one side of the parting line to the other, or
2. Dimensions measured from a slide to another part feature.
PARTING LINE
The parting line is the area on the part where the two sides of the tool meet and create a seam in the material.
SLIDE
A slide is a solid member in the tool that creates under cuts. An undercut is a feature that can not be created by pulling the tool apart or a feature that is not perpendicular to the parting line.
