Does Thicker Walls in Die Casting create Stronger Die Cast Parts in 2023?

Kinetic Die Casting Company has helped many customers develop new products. There are many factors singular to the die casting process that are needed to consider such as product strengths, draft angles, gate areas, material types, material flow, slide features, undercuts, and wall thicknesses.

Over the years, I have had to convince several buyers, engineers, and designers that increasing the thickness of the walls or other sections in a die casting part does not increase the part strength. In fact, it does the opposite. As the molten metal is injected through the gate, into the die casting mold, the metal freezes on the wall surfaces of the die on the die casting part exterior and interior. The metal contacting these die surfaces is denser and harder than the section sandwiched between the two wall surfaces.

The first .030” to .050” surface of the casting where the metal is denser is commonly called the “skin” of the die casting. The die casting skin is on both interior surfaces and exterior surfaces. The material between the two skin surfaces is weaker and less dense. A part that has a wall thickness of .080” would have a skin surface of about .060”, on the interior wall .030” and the exterior wall .030”. The section sandwiched between the two skins, approximately .020” would provide little strength.

Die Casting parts should not typically be thicker than .125”. On die casting parts with thicker walls than .125”, the increased thickness decreases the wall strength by increasing opportunities for porosity, shrinkage and laps. Parts that will be machined should only have less than .030” removed to preserve more of the die casting strength and to avoid exposing porosity.

When it comes to increasing strength in aluminum die casting parts, other methods are used. I will detail how to strengthen die casting parts in future articles.

    Die Casting Comparison of Zinc Parts and Aluminum Parts. Kinetic Die Casting Company produces parts for our customers in two types of metals. Aluminum and Zinc alloys. Most of the parts we produce are in aluminum.

    When we get a quote request that does not specify the materiel, we ask a few questions to determine which metal would be better for them.

    1. Does weight matter? Zinc weighs about two and half (2.44) times more than aluminum. In other words, a part that weighs five (5) pounds in aluminum will weigh over twelve (12.22) pounds in zinc.
    2. Do you need EMI/RF shielding? Do you need electrical conductivity? Aluminum is much more electrically conductive than zinc, making it a better shield for RF/EMI.
    3. Do you need thermal conductivity? Aluminum is used by many manufacturers as a heat sink.
    4. Do you want parts with a highly polished finished surface? Zinc polishes very well, much better than aluminum.
    5. Do you need your parts plated? Zinc parts can be plated much better than aluminum.
    6. Are you intending to use the parts in a salt environment? Aluminum decays faster than zinc in a salty environment.

    Fraud Alert for Kinetic Die Casting Customers

    I received a customer phishing email today that gave me pause for concern. It was fraud, but it appeared like a realistic email with my competitor’s official Logo. The email said the following:

    “Good Day,
    We are currently looking to get all outstanding invoices processed and paid at the earliest convenience and would like to request an up-to-date statement of our account showing all unpaid / outstanding invoices for our reference.
    Your prompt response will be highly appreciated.
    Thank you,
    Christian Brownsburg
    Accounts Payable Supervisor
    727.371.0289”

    This email was sent from a Gmail account, not the official company website address account. The recipient had no name “Good Day”. The phone number listed does not correspond to their company website phone numbers.

    Aluminum Heat Sinks for Your Convenience. Aluminum heat sinks have the ability to absorb and disperse heat from another object through thermal contact since aluminum has good electrical and thermal properties. This amazing characteristic makes aluminum heat sinks ideal for cooling purposes. An aluminum heat sink is a piece of molded aluminum usually placed on top of a processor. In most cases, you would first have to remove the heat sink before you would be able to see the processor.

    Wherever a need for effective heat dispersal exists, there will undoubtedly be aluminum heat sinks installed. Refrigeration is the foremost industry that employs the use of heat sinks. The aluminum heat sinks produced these days come in various shapes, forms and sizes. The standard heat sink though, contains long fins and thin protruding extensions for directing the heat coming from the processor to the cooler setting inside the heat sink.
